Many believe the hardest part of safety design is sizing relief devices like safety valves or rupture disks. However, with international standards like API 520, 521, and 2000, that is often the most straightforward part of the equation.
The real challenge? Accurately establishing overpressure scenarios and quantifying relief streams—predicting temperature, pressure gradients, composition, and physical state (often complex two-phase flows).

Solving these challenges requires advanced knowledge in Thermodynamics, Transport Phenomena, and Reaction Kinetics. Over my 20-year career, I’ve seen many traditional companies overlook the original design premises of their systems or struggle to understand how their current setups would behave under new process conditions (a common risk in batch processing).
Case Study: Thermal Decomposition & Polymerization
I recently worked on two critical projects that highlight this complexity:
– Hydrogen Peroxide Bleaching: We conducted a deep dive into mass and energy balances coupled with decomposition kinetics. By creating a mathematical model validated with experimental data, we established safe operating parameters for existing equipment.
– Batch Polymerization: Using commercial process simulators, I evaluated the dynamic behavior of a new reaction in an existing reactor to resize its overpressure protection systems accurately.
The Bottom Line
Once you know your relief stream conditions, sizing the device is trivial. A good supplier can work wonders with a well-prepared Process Data Sheet. But determining those conditions? That is where the complex engineering happens.
Moral of the story: To ensure your plant is truly protected, always consult a Chemical Engineer.
